HDPE vs Plywood Ground Protection Mats
Plywood is cheap on day one and expensive by the third job. Here is how solid HDPE panels compare on load behaviour, water, reuse and total project cost.
Plywood sheets are the default fallback on many sites because they are available locally and cheap per sheet. The problem appears after rain: the sheet absorbs water, softens, delaminates and splits under a point load, then becomes waste that has to be collected and disposed of.
Solid HDPE ground protection mats are engineered as a reusable asset. They cost more per panel but are designed to be deployed, cleaned, stacked and redeployed for 10+ years. The right comparison is cost per use, not cost per sheet.
Side-by-side comparison
| Factor | HDPE ground mat | Plywood sheet |
|---|---|---|
| Water | Non-absorbent, rinses clean | Absorbs water, swells and delaminates |
| Load behaviour | Stiff panel spreads load over full footprint | Bends locally, splits under point loads |
| Reuse | 10+ years of redeployment | Often one project, sometimes one wet day |
| Handling | 4 hand holes, two-person lift | Sheets are light but splinter and break |
| Connection | 8 holes plus bolt-on hardware | Usually loose, nailed or taped |
| Traction | Moulded diamond cleat / pedestrian tread | Smooth or becomes slippery when wet |
| Chemical / rot | Chemically inert, no rot or corrosion | Rot, fungal decay, glue failure |
| End of life | 100% recyclable | Landfill or burn, with disposal cost |
| Low temperature | Rated to -40 deg C | Freeze-thaw accelerates delamination |
Cost per use, worked as a framework
Take your plywood spend for one project: sheets purchased, delivery, labour to lay and collect, disposal, plus any ground reinstatement. Divide by the area covered and then by the number of times the material can actually be reused – often one. Then do the same for HDPE: purchase price plus freight, divided by realistic deployments over ten years, plus a small cleaning and hardware allowance.
The crossover is usually much earlier than buyers expect, especially for contractors and rental fleets who move between sites continuously. See the cost and ROI guide for the full framework.
Do not compare only material prices. Include towing, programme delay and reinstatement – the costs that appear when a sheet fails mid-job are usually larger than the saving on the sheet.
When plywood is still reasonable
For a single short-duration, dry, light-duty job with no vehicle traffic, plywood can be adequate. It is also useful as sacrificial protection over a finished floor where a reusable panel would be uneconomic to recover. Outside those narrow cases, the reuse economics favour HDPE.
- Dry ground, short duration, foot traffic only
- One-off protection where recovery is impractical
- Situations where no storage between jobs is available
Frequently Asked Questions
Is HDPE really cheaper than plywood over time?
For anyone who works multiple sites, usually yes. Compare cost per deployment including freight, labour, disposal and reinstatement, not the invoice price per sheet. Rental fleets typically see the crossover quickly.
Does plywood provide any load rating?
Structural plywood has graded properties, but a loose sheet on soft ground bends between supports and fails at the point of contact. A purpose-made mat is designed to distribute that load across a defined footprint.
Can I mix plywood and HDPE mats on one site?
Technically yes, but the different stiffness and thickness create steps and trip points at transitions. Standardise on one system for a continuous working platform.
Are HDPE mats recyclable?
Yes. Solid HDPE is 100% recyclable at end of life, and the long reuse life means the material enters the waste stream far later than plywood.
